A major European Electronic Manufacturing Services (EMS) provider, produces thousands of custom ECU modules every week for Tier 1 automotive suppliers. Their expertise is in precision, high-volume manufacturing. The final testing and programming stage, however, was crippling their efficiency.

Our Solution & Process
- PCB Technology: An 8-Layer PCB with dedicated ground and power planes for maximum signal isolation.
- High-Durability Design: Used 3oz heavy copper for high-current burn-in traces and specified connectors/pogo pins rated for over 100,000 insertion cycles.
- Connectivity: Impedance-controlled routing for all CAN, CAN FD, and LIN bus communication lines.
- Protection: Integrated robust ESD and over-current protection to safeguard the board from on-line electrical events.
Our Design & Development Process

- Requirements Analysis: We didn't just look at a spec sheet; we studied their entire test procedure document, translating each step into a specific hardware function and I/O requirement.
- Schematic Design: We designed a schematic with robust power delivery circuits for the burn-in tests and clean, fully isolated signal paths for the functional communication checks.
- PCB Layout & Routing: This was critical for reliability. We physically separated high-power circuits from sensitive measurement lines. The entire layout was designed around the high-durability pogo pins, ensuring perfect, repeatable contact over tens of thousands of test cycles.
- Signal & Power Analysis:We ran extensive simulations to guarantee that the high currents of the burn-in test would not interfere with the sensitive CAN bus communication, preventing false readings and ensuring test accuracy.
- DFM/DFA Check: We designed the board for durability and rapid maintenance. Components subject to wear, like the main connectors, were placed for easy and quick replacement, minimizing line downtime.
- Prototyping & Testing: We delivered initial prototypes for the client to integrate into their test station mechanics. These were rigorously validated against their "golden sample" ECUs to ensure 100% correlation.
- Mass Production: We produced the boards in scheduled batches to align with the client's new production line rollout, ensuring perfect consistency across every single test station in their facility.
